Leveraging Load Cells for Reliable Brake Testing

In the automotive industry, safety is fundamental from initial design to monitoring performance during operation. Every vehicle component must undergo rigorous testing to perform reliably and safely under various conditions.

The braking system is one of the most critical components for preventing accidents and ensuring passenger safety. Accurate and reliable brake testing is essential, and load cells are vital tools. Interface has long been a supplier of force measurement solutions to vehicle manufacturers and testing labs.

The basic braking principle, which uses friction to slow or stop motion, dates to when wheels were placed on carts to move heavy objects. Picture dragging a rock behind a cart or using a stick to create friction against a wheel. Early designs included levels and blocks of wood. Over time, brakes evolved from mechanical and hydraulic systems to the now commonly used disc brakes and advanced systems.

Brake Testing Today

Modern brake testing involves a wide array of processes. These tests are applied to all types of vehicle uses, from consumer automobiles to race cars and motorcycles to all-terrain vehicles. Load cells facilitate more precise and objective brake testing. Using force measurement solutions, engineers can thoroughly analyze brake system performance and ensure compliance with safety standards. Advanced braking technologies like anti-lock braking systems (ABS) and electronic stability control (ESC) have further heightened the importance of accurate brake testing with precision measurement. Types of testing include:

  • Dynamometer testing simulates real-world driving conditions in a controlled environment.
  • Road testing is crucial for evaluating brake performance under various road conditions.
  • Component testing focuses on the individual parts of the braking system, such as brake pads, rotors, and calipers.

Force Measurement Assisted Brake Testing

Brakes are responsible for decelerating and stopping a vehicle, and their effectiveness directly affects safety. The four primary use cases for utilizing accurate force measurement in brake testing are validation, compliance, failure detection, and performance.

  • Brake testing is essential for validating design and performance, ensuring the braking system meets specifications and functions as expected under different loads, speeds, and environmental conditions.
  • Compliance with regulations is vital in the automotive industry. This includes meeting stringent safety standards and regulations set by organizations like NHTSA (National Highway Traffic Safety Administration) and ECE (Economic Commission for Europe).
  • Identifying potential failures and material issues by detecting defects, weaknesses, or inconsistencies in the braking system early in the development or production stages.
  • Improving reliability and durability by assessing brake components’ long-term performance and wear resistance.

How Load Cells Enhance Brake Testing

Load cells are force transducers that convert mechanical force into an electrical signal. In brake testing, they provide precise measurements of the forces acting on various brake components, such as brake pedal force, caliper force, and disc force.

Specifically designed for brake testing, Interface has a proprietary BPL Pedal Load Cell Pedal Force with capacities of 50 lbf to 500 lbf (250 N to 2.5 kN). The model BPL is a very LowProfile® load cell for measuring force on brake pedals. Interface Model BPL has the lowest sensitivity to off-center loading will outperform any competitive model.

Brake Pedal Force and Distance Testing Application

Accurate measurement of force and distance is a common brake testing application. As the pedal is pressed, the Interface BPL Pedal Load Cell measures force and an LVDT sensor calculates the distance. Brake Caliper Testing Application

A brake caliper is a component in a disc brake system that houses the brake pads and applies pressure to them, causing them to clamp onto the brake disc or rotor. Over time, the caliper changes due to factors like aging, temperature fluctuations, and environmental conditions. As a result, it becomes crucial to calibrate continuously and test calipers to ensure optimal braking performance and vehicle safety. The LW General Purpose Load Washer Load Cell is placed between the piston and brake pad of the caliper of the car, undergoing a brake pad test. The brake pad test is conducted. The force data collected from the LW is displayed, graphed, and logged on the customer’s PC or laptop when connected to the SI-USB4 4-Channel USB Interface Module. Wireless Brake Pedal Force Testing

Pedal force testing is critical in determining vehicle safety protocols. To quantify the braking system’s effectiveness, the relationship between pedal force and braking force at the axle must be determined during an on-road stopping test or in a simulated indoor environment using a dynamometer, where pedal force can be assessed. The Model BPL Pedal Load Cell Load is installed on the pedal so that the output cable to the transmitter is free from snagging throughout the entire pedal pumping cycle. Mount the transmitter WTS-AM-1E safely so there is enough slack in the cable for a full pedal pumping cycle. The Module transmits wirelessly to the WTS Toolkit App. Using the WTS Wireless System with the receiver (WTS-BS-6), force readings from the load cell can be displayed, logged, and graphed directly on a computer.

There is also an option to use Bluetooth technology for brake testing using load cells. In this application note, Interface outlines how it helped a customer measure brake pedal force using its new Bluetooth Telemetry System (BTS) and a BPL-300-C Brake Pedal Load Cell.

The principles of precise force measurement using load cells have found applications far beyond traditional automotive testing. The demand for realism in gaming and esports has led to the adoption of load cell technology in racing simulators. Gamers seek the most immersive experience possible, and load cell-based pedal systems provide a far more realistic feel than traditional distance-based pedals.

Interface’s BPL Pedal Load Cell can be installed on the gaming brake pedal to measure the force exerted when someone presses down on it. The forces are measured and recorded using the WTS-AM-1E Wireless Strain Bridge Transmitter Modules, with data transmitted to the WTS-BS-6 Dongle Base Station when connected to a laptop. Interface’s BPL Pedal Load Cell measures and records the forces applied to their racing gaming brake pedals. In contrast to traditional simulation pedals that measure the distance traveled when pressed, Interface’s load cell pedal system offers a more realistic experience for gamers.

Brake testing is critical to ensuring safety and reliability. Load cells are vital in this process, providing accurate and reliable force measurement for various brake components, whether it is for a bicycle or a Formula race car. Furthermore, the application of load cell technology has expanded beyond traditional automotive testing, finding a place in gaming and esports, demonstrating the versatility and importance of precise force measurement in various fields.
